Default Excessive front drivetrain play 300tdi

    Hi,

I have excessive drivetrain play on my 300tdi 110.

It sounds like the front portion. When I disengage the clutch, I hear a loud metalic clunk (I know defenders normally do this, but this is definitely excessive)

I have replaced the U joints on the front prop, made no difference. I have also replaced the rear sideshafts & flanges.

What are the usual suspects with front drivetrain play on these old vehicles?

Front cv play or backlash on front diff... Also if driveshaft have spline sleeve check for wear.. Also check for backlash on gearbox output shaft...

Sorry forgot to mention that I have replaced that too.

I have also replaced all suspension bushes with OEM rubber ones

Loosen the bolts on the drive members and feel the amount of play between the side shaft and drive members.
You'll be surprised how much play can be eliminated there.
Greasing the UJ's usually lessens play but it is only temporary.
A frame ball joint will be my second choice.

My 96 tdi also has a clunking sound on releasing the clutch. I need to be very gentle with the clutch on pull off. I have traced my problem to the splines inside the sun gears. My front drive shaft moves about 90degs before the drive is put to the front wheels.

Sounds like it’s the diff casing - specifically the pin that the planetary gears run on. ( hole eventually wears oval and starts moving around causing backlash )
Casing is cast iron and cannot be repaired successfully- lotsa hero’s claim to “just weld the pin” but there’s a convex brass shim that sits between the casing & the gear....

Jack up one wheel and rotate it....
